Common Flowmeter Failure Symptoms
Flowmeter faults usually show up as one of several typical symptoms. Understanding the symptom helps narrow down the cause before maintenance teams remove the instrument from the pipeline.

Step 1: Confirm the Process Condition
Before judging the flowmeter itself, confirm whether the process has changed. Many field problems happen after pump replacement, valve adjustment, pipe cleaning, medium change or production load changes. Check whether the pipe is full, whether the flow direction is correct, and whether the actual flow is within the calibrated measuring range.
For liquid service, air bubbles and partially filled pipes are common causes of unstable readings. For steam or gas service, pressure and temperature compensation may affect the displayed flow. For slurry, wastewater or dirty liquid, electrode coating, liner wear or sediment buildup can also change measurement accuracy.
Step 2: Check Installation and Straight Pipe Length
Incorrect installation is one of the most common reasons for flowmeter failure complaints. Flowmeters need stable flow profiles. Elbows, reducers, valves, pumps and tees installed too close to the meter can create turbulence and measurement error.
- Check upstream and downstream straight pipe length.
- Avoid installing the meter near a pump outlet or control valve when possible.
- Confirm that the sensor is installed in the correct direction.
- For magnetic flowmeters, make sure the pipe is always full.
- For vortex flowmeters, avoid strong vibration and pulsating flow.
Step 3: Inspect Power, Wiring and Grounding
If the meter has no display or no output, check the power supply first. Then inspect terminal wiring, cable shield, grounding and signal loop. For electromagnetic flowmeters, poor grounding can cause unstable readings, especially in plastic or lined pipelines. Grounding rings or grounding electrodes may be required depending on pipe material and installation conditions.

When Should You Replace the Flowmeter?
Replacement should be considered when the sensor is physically damaged, the liner or electrode is badly worn, spare parts are unavailable, the process medium has changed, or the existing meter no longer matches the required accuracy and output signal. In many MRO projects, customers also replace old flowmeters when upgrading control systems from local display to 4-20 mA, HART or Modbus communication.
