ORP and conductivity are both common in water and process analysis, but they answer different engineering questions. Oxidation-reduction potential describes the net electrochemical tendency of the solution under the installed conditions. Conductivity describes how readily the solution carries electrical current. Neither value is a universal substitute for a laboratory concentration measurement, and one cannot be calculated reliably from the other without a validated process-specific relationship.
The correct loop therefore starts with the control objective. A disinfection, reduction or detoxification process may need ORP. A pure-water, boiler-feed, rinse-water or dissolved-salts duty may need conductivity. Some systems need both because chemical reaction state and total ionic loading are independent concerns.
What each measurement tells the operator
| Selection point | ORP measurement | Conductivity measurement |
|---|---|---|
| Primary indication | Net oxidising or reducing tendency, reported in millivolts | Ability of the liquid to conduct current, reported in µS/cm or mS/cm |
| Typical engineering use | Monitor or control redox reactions, disinfection, dechlorination or detoxification | Monitor ionic contamination, dissolved salts, rinse quality, water treatment or concentration trends |
| Major process influences | Chemical species, concentration, pH, temperature, electrode condition and reference system | Ion concentration and mobility, temperature, cell constant, electrode coating and polarisation |
| Common mistake | Treating one ORP setpoint as a universal concentration value | Selecting a range without checking the expected minimum, maximum and temperature compensation |
| When both may be useful | Processes where reaction state and ionic loading both affect product quality, treatment performance or equipment protection | |
ORP sensor screening
An ORP loop needs a compatible sensing electrode, stable reference system and a representative installation. Define the chemical reaction being observed before choosing a setpoint. The same millivolt value can have different significance in different chemistries, and pH changes can shift the measured potential. Fouling or poisoning of the electrode and reference junction can also cause slow response or drift.
KROHNE documents the SMARTPAT ORP 8150 for chemicals and industrial wastewater, with a platinum electrode, open diaphragm, PG13.5 connection, a published -1500 to +1500 mV range, and maximum published limits of +130 °C and 12 bar. The SMARTPAT ORP 8510 is positioned for water and wastewater, with a platinum electrode, ceramic diaphragm, the same published millivolt range, and lower published maximum limits of +70 °C and 2 bar. These differences make process chemistry, mounting and pressure-temperature screening essential.
Conductivity sensor screening
Conductive conductivity sensors use electrodes in contact with the liquid. Their useful range depends on cell design and cell constant as well as the transmitter or integrated electronics. Low-conductivity measurement is particularly sensitive to contamination, air, poor grounding and temperature effects. At higher conductivity or in coating service, material compatibility and cleaning become increasingly important.
KROHNE lists the SMARTPAT COND 1200 for water and wastewater over a published 0.1–20 mS/cm range, with stainless-steel electrodes, G3/4 male connection and published maximum limits of +135 °C and 16 bar. The SMARTPAT COND 3200 is intended for condensate, process, boiler-feed and pure-water duties. KROHNE lists 0.05–10 µS/cm with cell constant 0.01 and 1–1000 µS/cm with cell constant 0.1. The correct cell constant must be selected for the actual range.

Installation and control questions
For either variable, locate the sensor where the liquid is representative and the measuring element remains wetted. Avoid stagnant pockets, trapped air and positions that cannot be cleaned or calibrated safely. Confirm the process connection, insertion or flow-through assembly, cable arrangement, loop power, 4–20 mA scaling and HART compatibility. Published maxima must be checked for the complete configuration and simultaneous operating conditions.
Define what the control system should do when the reading is implausible or the sensor is under maintenance. A conservative design may use alarms, rate-of-change checks or corroborating process signals rather than allowing one analytical value to drive an unrestricted chemical dose.
